Functionality & structure of a moulding plant

Modern moulding systems take over the entire mould production process – from mould production to the moulding of the cast workpiece – fully automatically. First, a pattern (pattern plate or pattern system) is used to reproduce the contour of the future cast part. Moulding sand (usually green sand with bentonite) is then introduced into the moulding chamber and compacted to create a stable sand mould. After removing the model, cavities remain in which the molten metal is poured. The mould with the casting passes through a cooling section so that the metal can solidify. At the end, the cooled mould is emptied in the ejection station – the casting is separated from the sand (the moulding sand is recycled and fed back into the cycle). This repeatable cycle enables a high output of castings with consistent quality.

Box-bound moulding lines (horizontal): With these systems, each mould is produced in a moulding box. There is an upper and lower box (cope & drag), which are divided horizontally. After the sand has been compacted (e.g. by pressing, vibrating or air impulse), the upper and lower boxes are joined together. The mould halves form a complete mould with a horizontal parting line. This technology is flexible and also enables larger formats; the cycle time is somewhat shorter than with flaskless systems, but the mould quality is very high. Many semi-automatic and automatic moulding machines in traditional foundries work according to this principle.

Boxless moulding lines (vertical): Boxless systems do not require individual moulding boxes and instead form an endless moulding line. The vertical moulding process is typical here, e.g. with DISAMATIC moulding lines. Two vertical pattern plates press the sand into a compact sand block, which alternately carries the mouldings at the front and rear. The result is a series of sand moulds with vertical division. This process enables very high production speeds (hundreds of moulds per hour) and manages with minimal gate and feeder losses. Crate-less moulding systems are ideal for large series and high quantities, as they offer a very short cycle time and a high degree of automation. The casting system and cooling section are integrated into the process before the sand casting strand is segmented and emptied.
